Metal Working & Tube Manufacturing

MetalWorks Digital Twin is LeapFast's service for metal manufacturing: physics-based simulation combined with real-time and historical process data, applied to the bottleneck that is costing you yield on your line.

Primary capability

MetalWorks Digital Twin

Our digital twins turn a tube mill or metal working line into a living, learning system: they measure product quality in real time, predict maintenance needs, and give operators immediate, data-driven guidance. Twins built using the same architecture guide our own friction stir processes, and they apply directly to roll forming, draw benches, seam welding, and mill setup.

The problem

If Any of These Is True, It Is Worth a Conversation.

01A line bottleneck (a mill, a draw bench, a weld station) nobody has been able to model or explain
02Parameter development consuming production hours and scrapped tube or plate
03Quality drift in a process that is nominally in control
04Qualification timelines driven by trial-and-error rather than analysis
05Process knowledge concentrated in one or two operators
06No in-situ diagnostics, problems found at inspection, not during the run

Applications

What We Build for Metal Working & Tube Manufacturing

01

Better Part Quality

Product quality measured in real time on the line, not discovered at inspection.

02

Predictive Maintenance

Maintenance predicted from real machine behavior on forming, drawing, and weld lines.

03

Consistent Decisions

Data-driven guidance, so every shift and every new operator makes the call your best operator would.

04

More Throughput

Fewer disruptions and fewer surprises on lines already running.

Seamless tube and pipe, high-pressure aluminum structures, and dissimilar-metal transitions, including monolithic sections with no longitudinal seam.

Why us

What Stands Behind the Claim

Proven on Production Lines
Process optimization with digital twins, delivered on real metal working and manufacturing line problems.
National-Lab Modeling
LeapFast's CTO led DOE, AFRL, ONR, and NNSA-sponsored programs at PNNL in computational modeling and machine learning.
Applied to Our Own Processes
Twins built using the same architecture guide the processes on our friction stir cells. We are not selling a tool we do not use.
In Production Today
A high-rate steel mill relies on these capabilities to strengthen its operations.

Questions

Straight Answers

What Are Digital Twins, in Practice?

Models of your process, calibrated against real data from your line, that let us predict and optimize before committing metal, and then keep running as in-situ diagnostics once you are in production.

Does This Only Apply to Friction Stir Processes?

No. The approach and architecture are general to metal manufacturing processes. Friction stir is where we developed them and where we use them daily.

What Does an Engagement Look Like?

Milestone-based: you pay as each milestone is completed. We set targets with your team, build and calibrate the twin, pilot it in real time on your line, and hand over with training and support.

We work with the instrumentation and data you already have.

What it is, and what it is costing you in downtime, scrap, or lost throughput. A few sentences are enough. We reply within 3 business days.
